Client Challenge
A major paper manufacturer sought to modernize the spool removal process for their PM2 machinery at the Georgetown plant. Previously, this process was entirely manual, requiring significant operator involvement, leading to inefficiencies, increased labor demands, and a higher risk of inconsistencies. The manual workflow also introduced potential safety hazards and slower cycle times, impacting overall production efficiency.
To enhance productivity and reduce manual effort, the client required a fully automated system that could seamlessly integrate with existing equipment while providing operators with enhanced control and real-time system feedback. The challenge was to design a reliable, high-performing automation solution that maintained operational flexibility and met the manufacturer’s stringent production requirements.
Our Solution
DSI developed a comprehensive automation program that transitioned the PM2 Auto Reel Turn-up system from manual operation to a fully automated process. Our approach involved:
- Control System Development:
- Designed a robust RSLogix 5000 control program, utilizing a combination of ladder logic and function block diagrams to optimize performance and ensure precise control of the reel turn-up process.
- Worked closely with the client to define critical procedural steps and operational requirements, ensuring the automation sequence was tailored to their needs.
- HMI Programming & Operator Interface:
- Developed an intuitive Human-Machine Interface (HMI) that provided real-time system monitoring and control options.
- Enabled both manual operation for flexibility and automatic system feedback, giving operators increased visibility into machine performance and status.
- Hardware Design & Documentation:
- Conducted a hardware assessment to determine essential components for the automation system, ensuring compatibility with existing plant infrastructure.
- Produced detailed electrical schematics that outlined the complete control system design, which were provided to the client for transparency, documentation, and future reference.
By combining advanced automation programming with a user-friendly interface, DSI created a solution that streamlined the spool removal process while maintaining operator oversight and system adaptability.
The Results
DSI’s automation upgrade for the PM2 Auto Reel Turn-up system provided numerous operational improvements, including:
- Increased Efficiency – The transition from manual to automated spool removal reduced cycle times and operator workload, increasing overall production efficiency.
- Enhanced Operator Control – The new HMI interface provided real-time system monitoring and feedback, empowering operators with greater control and visibility.
- Seamless Integration – The RSLogix 5000-based automation system was designed to integrate smoothly with the existing PM2 machinery, ensuring minimal disruption during implementation.
- Improved Safety & Reliability – By automating spool removal, the system reduced manual handling risks and ensured a consistent, reliable process.
- Future-Ready Infrastructure – The detailed schematics and modular control design provided a scalable foundation for future system enhancements and process optimizations.
By automating the PM2 Auto Reel Turn-up system, DSI successfully delivered a high-performing, user-friendly, and future-ready solution that optimized efficiency, improved safety, and enhanced production capabilities for the paper manufacturer.
