The client’s porous controls system relied on an SLC 504 PLC platform that had reached end-of-life. Spare parts were increasingly difficult to source, and the system’s limited flexibility restricted modernization efforts. Engineers expressed concern that the controls architecture could not sustain long-term reliability, creating the possibility of extended downtime if a major failure occurred.
In addition to obsolescence, the control system lacked integration capabilities with modern platforms. The inability to seamlessly communicate with other PLCs made coordination across production processes more challenging than necessary. The legacy operator interface also provided limited visibility into real-time system performance, restricting proactive decision-making and adding unnecessary complexity for operators.

Hardware Migration: Procured and supplied all necessary hardware to transition the SLC 504 PLC system into a CompactLogix 1769 platform, re-using the existing L33ER processor and I/O cards as specified by the client.

Comprehensive Documentation: Conducted onsite verification, labeling, and documentation of all wiring. Delivered updated electrical design files in both DWG and PDF formats for client use.

Panel Fabrication & Testing: Designed and built a new CompactLogix control cabinet, performing point-to-point and power-up testing prior to delivery.

Installation & Integration: Removed the outdated SLC 504 system and installed the new CompactLogix panel, complete with Ethernet cable pulls for modern networking. Integrated an Ignition-based Panel PC operator station to enhance system visibility and user interaction.

Seamless Communication: Integrated the upgraded system with two additional PLCs and ensured proper communication and messaging between all platforms.
The entire onsite installation and commissioning process was completed in just five days, coordinated closely with client staff to minimize downtime.
