Client Challenge
In 2018, a major data center faced a critical infrastructure issue: its HVAC control system was nearing the end of its operational life. The Modicon Quantum Hot Standby PLC, responsible for managing chilled water loops, cooling towers, and air handling units, had been in service since 2012 and required replacement. Any downtime in this system could result in overheating within 20 minutes—posing a serious threat to server uptime and data integrity.
In addition to aging PLC hardware, the facility was also operating on an outdated version of Citect SCADA (v7.2). This limited the site’s ability to scale, monitor performance efficiently, or respond quickly to changes. Our client needed a high-availability, modern control solution that could not only ensure operational continuity but also align with future growth and energy efficiency goals.
Our Solution
Our team has specialized experience in mission-critical environments which enabled us to deliver a custom HVAC controls upgrade tailored for data center demands:
- PLC Upgrade – We replaced the Modicon Quantum with a Modicon M580 Hot Standby PLC. This upgrade introduced a modern architecture with faster processing speeds, increased system reliability, and scalable design—all essential for high-demand environments like data centers. We also migrated legacy code and logic to ensure seamless functionality.
- SCADA System Modernization – The outdated SCADA system was upgraded to a modern Citect SCADA system, giving operators a more intuitive user interface, multi-station access, and enhanced visualization tools. The improved platform significantly increased operational awareness and responsiveness.
- Energy Optimization Features – The system was configured to control Variable Frequency Drives (VFDs) on pumps and fans, optimizing energy use without sacrificing performance. We also implemented a Winter Mode feature (free cooling), allowing the system to switch to ambient cooling conditions during colder months, reducing energy consumption and lowering operating costs.
The Results
The completed HVAC upgrade resulted in a significant performance leap for the client:
- Improved Uptime and Reliability – The Hot Standby PLC configuration ensures fault tolerance and continuous operation—even in the event of hardware failure.
- Real-Time Monitoring and Control – Operators now have visibility and control over all HVAC functions across multiple stations, enabling fast, informed decision-making.
- Energy Efficiency and Cost Savings – Intelligent VFD control and seasonal free cooling led to measurable energy savings, supporting the client’s sustainability goals.
- Future Scalability – The modernized control system provides a flexible foundation for future expansion and system integration as the data center grows.
